Just done a service on a Grant Vortex 26-36 oil boiler and the far right hand top baffle was jammed in. I had to use a pry bar, mallet and loads of grease to free it. It appears that the RH side of the boiler has sprung out ever so slightly. An angle grinder on the side of the baffle reduced the width sufficient for it to go in again freely.

Has anyone else experienced this problem?
 
not on that boiler - indeed never heard of it!
baffles get stuck, leaking/oxidising seals. firms claiming to have service boiler regular but yet the baffles seem to have never been removed ?
i have banged them out with wooden mallets and also used angle grinder. once out shave 5mm off end. check for internal boiler leakage.
often my boilers (blackpool) love sucking in sea (salty) air and super oxidising. really good clean every year is necessary
